Understand what this process is for

Stick welding aluminum is a repair process, not a fabrication process. It will not match the appearance or the consistency of TIG, and it is not the right answer on thin material. Where it earns its place is on heavier castings and thicker sections in situations where the alternative is not welding at all.

Preheat is usually necessary

Aluminum conducts heat away from the joint far faster than steel. On anything of substance, preheat is what makes fusion possible at all. Preheat too far, though, and aluminum loses strength well before it shows any colour change to warn you - there is no visual cue, so use a temperature indicator rather than judgement.

Clean, then weld immediately

The oxide layer melts far above the aluminum beneath it and must come off mechanically with a dedicated stainless brush. It reforms within minutes, so clean and weld as one operation rather than two.

Slag removal is not optional

Aluminum electrode flux residue is corrosive if left on the work. Remove it completely - hot water and a brush - once the weld has cooled.
