The electrode is a wear part with a measurable life

The business end of a plasma electrode is a hafnium insert. Every pierce erodes it a little, and it erodes as a pit that deepens from the centre. That pit depth is the wear measure - not how the electrode looks, and not how long it has been in the torch.

Past roughly 0.04 inches of pit depth on most consumables, the arc starts attacking the electrode body itself. At that point you are no longer cutting badly, you are destroying the torch: the arc wanders off the hafnium, the nozzle goes with it, and in the worst case the torch head is damaged.

Change the electrode and nozzle together

They wear as a pair and they wear each other. Running a new nozzle against a worn electrode puts an off-centre arc through a fresh orifice and ruins it in minutes. Replacing the set is cheaper than replacing the nozzle twice, every time.

Amperage rating is not advisory

Electrodes are rated for a specific current. Running a 45A electrode at 65A does not give you more cut - it gives you a consumable that fails in a fraction of its rated starts.

Air quality decides consumable life more than anything else

Moisture and oil in the supply air destroy plasma consumables faster than any other single factor. If electrode life has dropped suddenly and nothing else changed, check the dryer and the filter before you order more electrodes. You will otherwise be buying the same failure repeatedly.
